Exhaust Gas Recirculation (EGR) Flow Insufficient
The ECU detected lower EGR flow than expected, almost always from carbon buildup clogging the EGR valve, cooler, or passages on the OM642.
What this code means
P0401 on the Mercedes Sprinter VS30 means the exhaust gas recirculation (EGR) system is flowing less exhaust gas than the ECU expects. EGR reduces combustion temperatures and NOx emissions by routing a metered amount of exhaust back into the intake. On the OM642, heavy soot and carbon accumulation in the EGR valve, cooler, and passages is extremely common and is the leading cause of P0401. When the valve sticks, the cooler clogs, or the passages restrict, measured flow drops and the code sets. You may notice rougher running and a check engine light, though drivability symptoms are sometimes mild. Cleaning or replacing the EGR valve and clearing carbon from the passages resolves most P0401 cases. A failed EGR position sensor or actuator can also trigger it.

- Remove and inspect the EGR valve and passages for carbon buildup and sticking.
- Inspect the EGR cooler for clogging.
- Clean carbon from the valve and passages, or replace the valve if the actuator/sensor is failed.
- Clear codes and verify EGR flow tracks commanded position on a test drive.

- Force a regeneration, or replace the DPF if it is aged or damaged.
- Replace faulty differential-pressure, NOx, or exhaust-temperature sensors.

- Fix upstream combustion faults that prevent proper regeneration.

Frequently asked questions
Can I just clean the EGR valve instead of replacing it?
Often yes — if the valve is only carboned up and the actuator/position sensor still work, a thorough clean of the valve and passages will clear P0401. Replace the valve only if it throws an electrical/position fault or is mechanically seized.
Will P0401 cause a regen or DPF problem?
Indirectly. Poor EGR operation affects combustion and emissions, which can contribute to DPF soot loading over time. It's worth fixing P0401 promptly to keep the after-treatment system healthy.
